Question - how much "side play" do you have in the transfer case shifter?  If it's more than a few mm side~side, you may have a "rotted" bush in there preventing the lever from moving fully between positions - the shift lever pivots on a spherical bushing made of some sort of elastomeric material that rots and crumbles - I can't provide a more precise description because I've never seen the original bushing - when I got my car, the bash had already disentegrated and I made a new one from a polyurethane shock bush.

There's plenty of play in the lever when in 4H and down in 2H. So I may have to check out the bushing that you speak of. You say you made one yourself from ppolyutherane, do you have to be particularly clever to do this or can someone not very mechanically minded (me devil) do it?

The lights have flashed before, but only twice since driving the vehicle. It was flashing maybe a week ago when I started the car and drove, but it was only for a minute or so and it came good? So could be a mix of problems here! Damn. I'll have a good look under the car, what should I look for exactly?

Also I haven't actually had a chance to try out 4LLC etc, should I give it a go? Or is it not advised if it's not going into 2H, I don't want to get it stuck in 4LLC :s

No, don't give it a go, it may get stuck in an unwanted position if that bush is gone....more than likely from what you describe as other have also mentioned.

I believe you're in Australia - replacement bushes should be available on ebay in your neck of the woods.

YOU have to be able to recognize YOUR limitations...

Personally I don't think it's a big job - I am not a mechanic, but I have been wrenching on my own cars for the better part of forty years ...

Essentially the steps will go something like this.

1 - Place the transfer case shifter in the 2H position

2 - Remove the console - there is some disassembly involved here, unscrewing the shift knob, unscrewing the screws that secure the console and so on.

3 - Remove the three bolts holding the shift lever in place and remove the lever from the transfer case

4 - Using a hammer and a pin punch, drive out the roll pin that holds the lever in the cover - the bush fits where the pin is, the pin passes through the bush.

5 - Slip the bush over the shift lever and secure with the pin.

6 - Reinstall the lever and secure with the three bolts.

In step #6 it may be necessary to remove the large bolt to the right of the lever opening - be very careful when doing this - there is a large spring behind it that holds the lever in the 2H~4H plane - the spring can make it difficult to install the lever and by removing the bolt you relieve the spring tension.  To my way of thinking, this is the only tricky step in the process.

7 - Reinstall the console.

I would prefer to think of this as defaulting to engaged - as in the front freewheel mechanism is engaged - regardless of whether the front free wheel mechanism is engaged or not, it is the transfer case that determines when the vehicle is in 4WD.
